Why Fall Protection Fails: It's Not the Harness. It's the System.

I don't sell fall protection. I buy it. That might sound like a minor distinction, but it changes what you see. Salespeople pitch the shiny side of the industry. I see what happens after the invoice clears.

I'm an office administrator for a mid-size industrial contractor—about 140 employees across three locations. I manage all our safety equipment ordering, roughly $70,000 a year across a dozen vendors. I report to operations and finance, which means I get pulled into safety meetings and budget reviews in equal measure. Between the supplier emails and invoice approvals, I've fielded questions ranging from "can you carry pepper spray on a plane" to "why is the harness budget so high." Most of those I can answer with a quick search. The ones I can't are the ones that keep me up at night.

Five years of buying fall protection equipment has taught me a lot. Some of it was expensive to learn. I'm writing it down because maybe it saves you the tuition.

The Problem Nobody Wants to Say Out Loud

Here's the conversation I've had a dozen times with safety managers, usually after a near-miss. "The crew won't wear the harnesses. We've trained them, we've talked to them, we've written them up." It's true, they are frustrated. And in my experience, they're blaming the wrong people.

Back in 2023, our safety supervisor pulled me aside after a close call on a roofing job. Two of our guys had been walking along a 14-foot roof edge without tying off. Why "Good Enough" Is a False Economy

Here's what took me three years to fully understand. A harness is not fall protection. A harness plus a lanyard is not fall protection. Those are components. Fall protection is a system—and the system only works when the equipment fits, people know how to use it, someone checks it regularly, and the whole thing gets treated as part of the job instead of a box to check.

Most companies I've seen fail at two or three of those pieces. Some fail at all four. And the failures usually start in the purchasing office. Mine, in other words.

The first batch of harnesses I ordered saved us about $800 versus the name-brand option. I felt good about that for about a month. Then the crew complained. Then the harnesses started living in the back of a work van. Then, after the near-miss I mentioned, we had to rush-order replacements at a premium and eat a $400 shipping fee we hadn't planned for.

I assumed "same specifications" meant the same performance across brands. That was wrong. The generic harnesses checked the boxes on paper but failed the only test that matters: whether a worker will actually wear one for a full shift.

Since then, we run a 12-point checklist. It takes six minutes per harness. It's the cheapest insurance we've found.

The Cost of Getting It Wrong

Falls are the leading cause of death in construction. Not slips. Not struck-by incidents. Falls. OSHA has consistently cited fall protection—general requirements (29 CFR 1926.501)—as the most-cited construction standard year after year. When I say "the most-cited," I mean thousands of violations issued annually to companies just like ours.

Here's what that looks like when it stops being a statistic. A serious fall triggers an OSHA inspection. The inspection turns up the missing inspection records, the inadequate training documentation, the harness that should have been retired. The fines add up quickly—five figures isn't unusual, and six figures happens more often than you'd think. Then come the workers' comp claim, the litigation, the insurance premium increases. One insurance rep gave me a number after that near-miss that made me re-read our entire annual equipment budget with new eyes. That was the moment I stopped thinking of fall protection as a line item to minimize.

And the environment doesn't matter. A fall from a commercial roof, a grain bin, or a cattle panel fence on a ranch—the physics are the same, and so are the consequences. I've seen companies in every one of those industries make the same mistakes we did.

What Actually Works

I don't have all the answers. Our program still has rough edges. But the changes we made after 2023 are simple enough to pass along.

First, buy equipment that people will actually wear. For us, that's the Honeywell Miller H500 harness.
